Why Automotive PCB Is Different

Automotive electronics operate in conditions that most applications never encounter—temperatures ranging from -40°C to +150°C depending on location within the vehicle, constant mechanical vibration, humidity cycling across seasons, and a service life expectation of 10 to 15 years or more. These requirements drive every material selection and process decision.

High-Temperature Performance
Under-hood and powertrain environments require substrates that maintain dielectric integrity and dimensional stability beyond standard FR4 limits. For underhood applications, high-Tg FR4 (Tg ≥ 180°C) is a typical starting point; ceramic-based and metal core substrates address the more demanding end of the thermal range. SAYFU sources and qualifies materials appropriate to each application zone.

Vibration and Mechanical Durability
Mechanical fatigue from engine vibration and road shock requires robust copper plating thickness, sound pad and via design, and where appropriate, via fill and capping. These considerations are built into our DFM review process for every automotive programme.

Long-Term Reliability
Automotive PCBs must perform across thousands of thermal cycles and a service life of 10 to 15 years or more. Material selection, copper weight, surface finish, and assembly process all affect long-term reliability—and all are within scope of what we review with customers before production begins.

Metal Core PCB (MCPCB)
Aluminum and copper base substrates for LED lighting systems, power converters, and other high-dissipation applications. Metal core construction provides significantly lower thermal resistance than standard FR4, making it the preferred choice where junction temperatures must be tightly controlled—including headlamp assemblies, battery management systems, and EV power modules.

Heavy Copper PCB
Copper weights from 4 oz up to 10 oz for power distribution modules, DC/AC converters, and battery management systems in new energy vehicle platforms. Heavy copper construction supports high continuous current without excessive temperature rise or trace width constraints, and reduces the need for external bus bars in compact assemblies.

High-Frequency PCB
Low-loss laminates including Rogers and PTFE-based materials for onboard radar, V2X communication modules, and ADAS sensor boards. Controlled impedance and minimal signal loss are maintained across the frequency ranges used in modern automotive sensing and communication systems.

HDI Multilayer PCB
High-density interconnect construction for ECU and ECM modules, advanced driver-assistance processing boards, and other applications requiring miniaturized via structures and fine-pitch component integration. Complex ADAS and EV power electronics typically require 10 to 16 layers or more.

Rigid-Flex and FPC
Three-dimensional routing capability for instrument clusters, electronic mirror controls, seat electronics, and other space-constrained assemblies where reducing connector count and overall form factor is a design priority.

Ceramic-Based PCB
Superior thermal conductivity and favorable CTE matching for high-reliability power electronics and sensors operating under extreme thermal cycling conditions.

Differential Copper Construction

For automotive power applications requiring both high-current delivery and signal routing on the same board, SAYFU offers differential copper construction—placing heavy copper on one side and standard copper on the other within a single board assembly.

A typical configuration carries 10 oz copper on side one for power bus and high-current traces, and 1 oz copper on side two for control logic and signal routing. This approach reduces module complexity by integrating what would otherwise be separate power and signal boards, and is well suited to power relay boards, DC/AC converter circuits, and motor drive assemblies where both functions must coexist in a thermally managed form factor.
